So for the past day or so I've noticed the 4x4 light flickering on and off every so often. This morning it was steady on for most of my ride home from work. The ESOF switch is in 4x2. As I was turning down my street I heard the air conditioner kick up (made more air blowing noise) and while I was slowing to a stop the gears in the transfer case started making a grind until I got to about 5mph then CLUNK as it sounded like either the hubs or the transfer case engaged. The 4x4 light was not on at this point. I stopped flipped the switch from 4x2 to 4x4 Low a few times and drove it home.
I've checked the vacuum pump and it operates normally, the vacuum tank doesnt have any noticeable leaks and I don't hear anything leaking.
That shouldn't cause the transfer case to engage - EVER!
Sounds like you have a wet GEM connector or something else funky.
The 4x4 light has nothing to do with the hubs. If the light is coming on, that means the switch on the transfer case is tellling the GEM "hey, I'm in 4x4" and it's lighting that light.
Or, that something else is shorting out and the GEM is lighting that light for no reason.
Disconnect the servo and switch on the transfer case and see what it does.
On the flip side, you might want to disconnect the switch itself and see what happens. Maybe it's shorting out.
When I flip the esof switch I can hear the little motor on the transfer case operating Normal but it doesn't appear to engage 4x4 Low. At least the dash doesn't illuminate the Low range light.
