I am currently replacing the ring and pinion assembly on the 7.5 rear axle of my 1993 aerostar. I have gone as far as pulling out the axle shafts and taking down the diff gear. I am left with the diff case ring and pinion still there and I have no idea how to go about it. Haynes does'nt want us to go there...
The ring gear is bolted onto the differential carrier, which is held into the case by two large bearings and capson each end. The bearing caps have two large bolts that hold them to the case. You should mark them "L" & "R" so you can install them back to the same sides later. With these caps removed, the differential carrier should just about fall out. Then you can access the pinion, but you need to remove the companion flange in front of it before you can pull the pinion gear out. The pinion gear itself may require some effort to pull out; striking with a soft hammer is the usual method. Again, keep the pinion bearings in the right order, unless you're replacing those as well.
