I have been having problems with my 4x4. I have a 2004 F150 FX4 and when I try to put it in 4HI it does not engage. Sometimes the light will flash and I can hear the relay click but does not engage. When I put it in 4LOW it works. It engages and 4x4 works, only 4HI has problem. Anyone have any ideas.
Truck has 6" lift and running 35's. if any other info will help please let me know.

Sounds like a similar problem I was having on the 04 below.
It was the solenoid on the passengerside fire wall.
I went to ford and told them to replace it, they told me it'd cost $100! I told them to just sell me the part, it was only $45(so that means they were trying to charge me $55 in labor). Well one of the mechanics passed by and I asked him if he could show me where it was located. He said ok, let me see the part and pop your hood.
Well by the time I walked around, he had the hood poped, took the part out the package, and had already unpluged the old one. He then plugged the wire on the new one and put it on the fire wall.
This litteraly took only about 20 seconds.(really worth $55 , Ford's just always looking for a way to screw you).

the solenoid is behind the battery, mounted on the firewall. what i find strange though, is that is works in 4lo, but not 4hi. that solenoid only controls the IWE hubs. so, if your working in 4lo, then i would say the solenoid is working, and the problem may be in the transfer case shift motor.
The motor crossed my mind, but it engaged 4wd, so it must work...........?
When my solenoid was going out, it was iffy to get 4 hi to work, and 4 Lo worked most times, but it made a different noise, and took a while to engage(longer than usual). It didn't always engage 4wd, but sometimes it did. The t case motor is good, it was just my solenoid(must have gotten wet) was crap*ing out.
It is just to the left and under the big three PCM plugs on the passenger side fire wall. It plugs into the wall, and a electrical wire clips to the bottom of it. Very easy to access and change.
ok, well...I replaced the solenoid and that deffinently fixed the 4x4. Now is a new problem. When in 2WD there is a rattleing noise coming from the right front side. Does not do it in 4H or 4L, only 2WD. Also if I disconnect the hose from the solenoid to the right front unit, at the wheel, it does not make the noise either. any thoughts???
I've replaced both hubs and the solenoid but when it's cold out (below freezing) my hubs still bind up and I have to drive around in 4h until things warm up...I'm told I need new seals behind the hub now b/c there is moisture getting in somewhere...where does it end...
I'll make a note to do it tonight...if your standing on the left side of the truck looking into the engine bay, it's directly behind the battery mounted to the firewall...it has an electrical plug and vacuum lines connected. The new design has a plastic cover incorporated into it to keep the water coming off the cowl from getting at it.
from what my mechanic told me that their are baffles and plungers in the iwe acuators thier could be a hole in the baffle causing your hub to stay engaged just went through this on my 05 screw only when we put in 4hi with the truck running and pulled of the vac hose hubs engaged then reattached hose on the solinied the truck would shift in and out of 4wd again dont know if this is just a temporary fix or what hope this helps you out this seems like a realy **** poor design with the actuators being right down their in the slush and mud
