I did a search and found various issues with the esof system but none that was exactly like mine so I thought I would post to see what you all think. 2002 super duty with 7.3 and esof system. Problem began a couple weeks ago that when driving the truck in 2wd mode after about 10 miles the 4wd light would come on. Swith was still in 2wd mode and if I moved it to 4wd mode then back to 2wd mode the light would stay on 4wd. Also the truck was in 2wd when the 4wd light was on it would not go into 4wd. If i shut the truck off and restarted it the light would go out and I could shift into 4wd mode no problem. Now the 4wd light will not come on at all. I removed the transfer case motor and it works if I hook 12 volts to it. Best I can tell is there are only 2 fuses for this system and I tested them both and they are good. So I do know the hubs are ok and the transfer caser motor does work so the best I been able to figure from this site is there is a 4wd module for this system. I am sure there is no way to test it but from what I have explained do you think it is the module or am I over looking some other part of the system?
While checking things out today on my issue here is what I have noticed. One post said to double check the 2 wire connector going to the transfer case motor. I did and then it worked. So I thought grewat just a bad connection so I snugged the terminals and plugged it back in then it would not work again. Went in the house to ask my wife to come out and turn switch while I checked for voltage. When I came back to the garage I checked it again and it worked!!! So I waited for my wife to come out and left the key on and in 2wd mode. When she came out approx. 5 minuted later the 4wd light was on again and no power to the transfer case motor. Shut truck off and waited maybe 10 ~ 15 minutes and turned it back on and 4wd light was out and you could hear the transfer case motor shifting between 2 and 4wd. So I again left the key on in 2wd mode and sure enough 5 min later 4wd light on again and transfer case motor will not work. Very frustrating. Any suggestions?
It sounds like you have an intermittent short across some of the contacts in the encoder. See the bottom box in the circuit diagram below. Either that or your GEM is on its way out.
