so for the past 3 weeks my truck is smoking really bad it only smoke in gear at a stop light and it is horrible---- took it to the dealership and they said they could not warranty anything because of the exhaust system---- meaning no catylic convertor ??? so i was reading you post today and i disconnected the egr plug and zero smoke out the exhaust ---- the second time i started up the vehicle today everything runs great but i just have a ck engine light on ???
am i doing any harm to the motor ?? were has all the smoke gone???
i am wandering if the o2 sensor is just bad, and sending bad signals to the computer causing it to smoke, but not signaling the check engine light and when you remove it, it is signaling the check engine light. maybe try to replace the o2 sensor with a new one and see if that works
Disconnecting the EGR will surely set the check engine light. It also indicates that the EGR system may be clogged or some of the sensors are flakey. The emissions warranty usually covers EGR, but your modified exhaust probably killed that possibility.
Wild guess is that the sensors controlling the EGR are dead or the EGR is carboned up. Your truck seems too new for this, but I suppose without a Cat your exhaust is dirty? I didn't know they put cats on Diesels yet.
I would reconnect the EGR and then use a vacuum pump to play with the diaphram. As you open and close the EGR it should greatly affect how the engine runs and I suppose how dirty it is. On a gas engine, it usually kills the engine. If applying the vacuum doesn't really change how things are working, then either the diaphram is broken or stuck or you have a bad vacuum line somewhere or the sensors controlling the vacuum is dead. On a ford gas engine the sensor is sometimes called PFE(Pressure Feedback Emitter) Don't know what it is called or even if you have one on the diesel.
You can also feel the diaphram on the EGR with your hands. If it doesn't move with vacuum or by hand then you might try cleaning the insides of the EGR or replace it.

I just got my 04 6.0 out of the shop for the same thing. Turns out the EGR Cooler overheated from a plugged/clogged oil cooler that didn't allow the egr cooler to work properly. This melted seals\gaskets and the result was Coolant being deposited directly into the exhaust system through the EGR port and creating a lot of Blue\whitish looking smoke (Steam if you will), it also smelled slightly like fuel because the steam picked up deposits in the exhaust system. The engine ran fine except for all of the steam, and loss of coolant. The dealer replaced the oil cooler,EGR Cooler, and cleaned the EGR valve. Problem solved! Hope this helps!
I had a similar problem with my 2006 6.0PSD where during every acceleration it would put out a big cloud of smoke and smoke at idle when cold. I had a straight pipe all the way back with no cat, all I had to do was put the cat back on. I took it to another dealer and the problem turned out to be the turbo seals leaking which involved replacing the turbo which was convered under warranty.
