Head gasket failures due to streatched head bolts, due to stuck turbo vanes. Five minutes using the search feature will tell you more than I ever can.

Bottom line......crappy Navistar quality control in the first two years of production and people being scared to run/work them the last 3 years. Chances are if you've gone this long with no problems you got a good one, and there are a bunch out there. Do the maintenance regularly--5K oil changes, 10-15K fuel filter changes, add a coolant filter and drive. Check this forum for the BEST information on a 6.0 ON THE WEB.

I think the biggest problem with them is actually the owners that dont know how to drive or maintain them. (Not completly there fault though) They need to be worked or driven hard on a regular basis, The guys that baby them around end up with EGR problems and sticking turbos. 5K oil changes, 10k fuel filter changes, quality filters are very important (motorcraft, Racor brand) A fuel addtive is a major plus.

Also in the early stages techs didnt know how to work on them and sometimes couldnt fix problems correctly. And there were definatly some lemons early on. I hear few problems with the 05s and 07s. They got better over the years.

If I had an 03 the first thing I would do is put a boost gauge on it for the turbo. I believe that sooner or later the chances are you will have a turbo that starts sticking. If you do not have the gauge there is all kinds of damage that can be done to the engine without you even knowing it. It is true that driving habits contribute to this problem but it is a fact that this can happen to alot of us who do not drive our trucks hard everyday. I have come to the conclusion that cleaning my turbo when I know it is sticking is just going to be part of the maintenance for the truck. Just like cleaning the EGR.
