My truck seems to be louder than most PSD I see around. Not just the exhaust, but under the hood as well. I can not tell that anything has been done to it like foil delete or under-hood insulation removal, but it is really loud in the cab and outside too. I have the 6637 filter and I can hear more air flow noises, but I am talking about that unique diesel sound being really loud. The exhaust is the 3.5 straight pipe with muffler delete, and I am looking at possible solutions to quiet it down too, without losing performance. Maybe it's totally normal and I am just too used to having driven a gasser all those years. I have never ridden in another PSD to make a fair comparison; I can only go by how they sound in relationship from the outside. Thoughts?
On the pass side in my truck you can't really even tell there's a 5" muffler delete on, but on the driver side it's deafening when I get on it. I also come from a background of gassers. My g/f's dad has the same truck but manual tranny and 2wd. With stock exhaust my turbo was louder than his, but the diesel cackle is louder in his. Search the hutch mod and see what you can read. I've yet to do it but if I'm thinking of the right mod (may be harpoon...or is that trimming the filler neck?) it will quiet down the cackle by removing the air in the fuel lines. Just paraphrasing what I read a few weeks ago, mind you I was probably drunk.
One thing is for certain... you'll never sneak up on anyone in a 7.3L.
They are loud, but until you really pay attention you don't notice as you adjust and get used to it. My truck was louder with the 3 1/2 straight pipe than with the 4" I have now. It is a lower mellower rumble.
I think if you pay attention to some other 7.3L you'll find that they all sing close to the same tune.
Does your truck have a tune from a programmer on it, perhaps from a previous owner? Depending on the tune, they'll often make the truck sound louder... timing changes mostly.
You can look into quieting it down quite a bit by doing the in-tank and pre-pump Hutch mods.
Below is from a post I put up a few weeks ago, This will help, I was pleasantly supprised.

A little history!
Several months ago I noticed the truck (engine) was getting a little noisy, louder than normal, It does have 120K on the odometer! After reading allot of the post's on here and on some other forums this is what I did.
I changed ALL fluids in the truck, font to back! $300. worth.
I put Rotella 5w-40, 15 qts synthetic in the eng, Mercon 18+ in the transmission, Napa antifreeze almost 6 gal (the one for diesel engines) Synthetic 75w-90 2 qts plus 6oz of the limited slip additive in the rear end. At every fill up I put 1 bottle of diesel power additive (cetain booster) and 32 ounces of Marvel Mystery oil. Since then, its been about 3 weeks now, The engine is at least 30% quieter and runs much smoother.
I expected some results but not the amount I did get!
For those of you with an engine that seems a little noisier than is used to be, Give this a try, The synthetic eng oil and additives to your fuel, It works.
