Did you unplug the AWD module under the dirver's seat? If you did, the AWD system is now completely disabled and the light will be out. However, whatever faults you had with the transfer case is still there.
I am experiencing this problem also and my cruise does not work. I have 97 and from what I have found is the 97 is the odd one out of all the Aerostars. The cruise is the electronic type (Not the Vacuum Servo like previous years) and also I have the 5R55E Trans. Where are these sensor located on the transfer case? There looks to be 3 sensors. I have the cruise control issue down to either a speed sensor or a pinched/broken wire. I am leaning towards the speed sensor but which one on the transfer case would I replace/check. Any info would help.
Check the simples things first. See if your brake light bulbs are out. It can disable the AWD, cruise, ABS, and torque converter lock up all at the same time.
would a very much so bad almost blown up cv axle cause this? the new one we bought will act like it's binding up when we turn the wheels right and try to go. then will make a loud clunk then flash the 4wd light.
It's been a while, but here is what I ended up doing. After running the vehicle with the AWD module under the driver's seat unplugged, and no 4WD light flashing, I took the vehicle to my local shop and had him check out the transfer case. Turns out, the transfer case was going bad. The wear inside was causing one of the sensors to be hit by a turning component and damaging the sensor, which led to the warning light and the clunking in turns. You could see on the sensor where it was being struck.
His estimated repair cost for a rebuit transfer case? $1300.00
An Ebay search turned up a new one, in the original Ford box and wrapping, for $375.00 (including shipping). Called my Ford Certified mechanic nephew, Jed, and he installed it for $285.
That was last fall, and its been running like a champ ever since.

I'm pretty sure the recall had been done. I remember looking up some serial and model numbers on the original case, and they weren't recalled. As for steel or aluminum, I don't know for sure, but I'm thinkin' aluminum. Once the mud season is over, I'll slide under the truck and check it out.
the only reenginnered parts change was the driveline from steel to aluminum.
they could not get the torsional bending resonances down low enough with the steel dl which cased damage to the TC case and internals.
they replaced the rear case section and output shaft at the same time because of the high percentage of damaged returned cases they were seeing.
this was a required Federal Safety Board recall, not something initiated by Ford.
Alot of replies but none answered the question about the cruise control. I am down to only a few things. One thing I am wondering about is the speed sensor. Where is this located for the cruise control. Knowing Ford, this sensor also is used for other devices. I have no problem with anything else not working. I plan to clean and inspect the 3 sensors in the transfer case and most likely this will take care of the blinking awd light. Any help with the cruise would help. Thanks.

there are 2 rpm sensors on the TC, not 3.

ok will do. at this point in time nothing is new on it. we have a new cv axle waiting to be put in, but we haven't had time to do so. oh well. if the transfer case is going bad, i'll just replace it. these vans are worth their weight in gold to me.
we're probly going to be picking up a parts van soon....
