Well... the aero is gone. I know all that was REALLY wrong with it was a blown tranny, but when I started going over it, I noticed some oil in the radiator. this scares me. I also went ahead and ran a compression test on all the cylinders. 3 of the six, on both sides, came in under 100psi... i figured it was only a matter of time before the engine went too... I suppose this is my last post unless I find another good one.
I recently got rid of my aerostar because of tranny trouble. I thought it was a very well built vehicle and if mine wasn't half iron oxide , I probably would have kept it.
I am amazed by the loyalty of some aerostar owners!!! It's hard to find one in this area of the world that still has rocker panels in place.
I would consider buying another one but it would need to be 5spd 4.0 shorty AWD and from the southern US where rust never wakes up.

Some cars seem to trap moisture more than others, which cause them to rust out faster. Is the Aerostar worse in this area than other cars?

I didn't think this combination existed. What transmission is it, and how long does it run before developing grinding noises?

I don't think that has anything to do with Aerostar construction......location is the culprit. Between a neighbor and myself we have 5 of 'em. Not a rusty rocker panel amongst them. I guess there is something to say about this Houston, Texas weather........
winter road salt and coastal salt are killers of vehicle bodies and any exposed steel...
we have lots of rain in Pacific NW but little vehicle corrosion since they quite using salt on the roads years ago
it's interesting the only location in the nation where road salt is still heavily used is where the US auto manufacturers are home based
i pressure wash my rigs after any ocean beach driving. the sand/salt mix goes into every nock and cranny
Construction is the culprit, or rather, the way Ford preps the vehicle for painting. Moisture gets up inside the rocker panels underneath the paint. If ford used a better primer, and applied it better then the rust would never have occured. The primer Ford uses is semi-porus. Also, since they are not structural, the rocker panels could have been made from fiberglass instead of metal. That would have reduced the weight just a hair too. However, they would have even less tollerance for some moron using the jack to lift the van up by the panels. Instead of bending it would crunch it. That would suck.

I think construction does have a lot to do with it. The paint is fine IMO, but panels with inadequate drainage ,ventilation & salt trap areas will suffer the most. The aforementioned "rocker panel" is one such area. It has all the above & also a trap where the panels are welded together.This is a known failure area & many vans have this in my (salt laden ) area. The fenders show no such rust & the chassis is rustless. I do have it oil sprayed each year though.
Another area, seems to be the step in area at the front doors, above the running board, (anyone had this rust from the INSIDE out?). In perspective though, it seems to cope quite well from a corrosion standpoint compared to most cars & vans in my area. AND it's older than 90% of them!
I live in MI and the aero is one of the worst for rockers rusting. It's been so long since I've seen one with rockers I wouldn't recognize one with. RB
Here in Montana we routinely drive 10 year old cars and many vehicles are even older. I have a '90 Aerostar and a '91 SHO. Around here it's usually transmissions that cause an Aerostar's demise.
