This might seem like a stupid question, but I have to ask. Will the brake controller harness/plug from a 2004 F150 work on a 2002 F350? I kept the brake controller wiring when I traded in my 150, and figured I’d ask before I get a new plug/harness. It’s been too cold to crawl up under the dash and look at the plug.
Since I've had to install more than one brake controller in the last six months, and troubleshoot many others, on all kinds of brands - I will say this:
FORD is outstanding for putting the under dash connector in place, and where it can be got at. (Except in F150's).
GM has connectors too - but they stuff them up into an area under the dash that cannot be got to, so they might just as well not be there at all...
Mercedes SUV's are an outright mystery... They won't release any info to us at all.
Any time I see anything but an F250 or above roll in, I know I'm looking at a long day.
Apparently you haven't done any Gen III Explorers. Ford cleverly tied the connector up behind the glovebox; not sure what the reasoning on THAT was.

And yeah - 90% of the problems I have seen with controllers are directly GROUND related. Without a clean ground path - there is no path for current to flow. Cut and dried.

A brake controller, when you get right to the nuts and bolts of it - is nothing more than a box that recieves a signal from the brake pedal that allows an adjustable amount of electricity to be sent to the trailer brakes by means of a potentiometer (simple variable resistor) with an "OH CRAP!" switch installed to allow you to slam on the trailer brakes full blast.
