I hear ya Don, I use to have that problem on a manual t-case, still do with the jeep. The thing that I've found, is the more you use you 4-wheel drive system, the easier it is to use, it frees up and isn't so stiff. I use mine at least once a month going back to the barn, or if it's too muddy as not to leave ruts, I'll find a long stretch of straight road. I live in the country, so thats not hard. You just don't want to do much turning on dry pavement, but straight is fine for 4 high. The point being, the more you use it, the easier it is to use.
This doesn't seem right. My 97 4x4 has shift on the fly and I can be rolling 45 mph shift to nutral turn to 4hi and 2seconds later im in drive in 4wd. Or I can get stuck in deep mud in 2w put it in neutral and put it in 4w and it enguages just as fast as if I was moving. Why would they put a less conveinent system on the newer better trucks?
On my Kawasaki Prairie 360 if I get stuck in 2w then put it in 4w and try to go I get that clicking and its accompanied by the entire 4wheeler jumping with the clicks. I avoid this because I know anything that feels/sounds like that is not gonna be good in the long run.
zman, I think your getting 4H and 4L confused. 4H you don't need to go into neutral. You can shift into 4H at any speed, just don't do it when the rear wheels are slipping, otherwise you'll be picking up parts off the ground . Due to drastic gear reduction in 4L, you have to be stopped, shift trans into neutral( this takes any bind out of the drivetrain) then switch (or pull) it into 4L with one continuous motion, otherwise you will get the grind if you stop in neutral on the transfercase (electric shift T-case doesn't apply hear)

I have tried to engage the 4wheel hi when it was in drive which was a big mistake but was when i first got the truck so i didnt know anything about it and i got the clicking sound which not only scared the crap out of me becuase the truck was less then a week old (for me) but it made me figure out the proper way to engage the 4wheel and i have never had a problem since, oh is300wrx get that truck washed lol i quickly look at one of those pictures and holy crap that truck is dirty! and one more thing i like that wheel and tire combo, who are the wheel's and tires made by they look sweet!
I never checked the book or anything on how to use. I knew there would be no problems going into 4h if i was in neutral so I just do it that way. One night I was driving home around 3 or 4 in the mornin and I was turnin the fan up and I grabbed the **** and turned it into 4hi heard the Tcase start to enguage and jerked the truck into N quicker than it could do anything. Scared the crap outta myself because I thought there would be major problems trying to enguage goin down the highway in O/D. Either way I figure it will be way way lesss stressful on everything if its in N. If I decide I need 4hi im usually moving when I decide that so I shift while rolling. If I want 4lo im usually already stopped and about to climb something, stuck, or hooking a chain to someone elses truck ha ha either way the conditions work out for me.
must be <2 mph for the t-case to shift to 4lo with the shifter in neutral
to go back to 4hi, same process.
the slight clunk going from 4hi to 4lo is normal.
there is an electrical interlock to prevent going from 4lo or to 4lo while the transmission is in gear. there should be no way to shift into 4lo while in gear
Correct tylus, on the jeep, you get it rolling 2-3 mph, shift the tranny to N, then pop it into 4 lo. From a dead stop, it will fight you, but rolling, it pops right on.
