I started installing new exhaust manifold studs today. So far, it's not something I would want to do on a regular basis, lol. I have started on the passenger side first. 3 studs were broken/rusted flush with the manifold. I had 4 unscrew from the head with the nuts, one nut actually came off, and there are two left on the bottom. The nuts on the studs holding the Y-pipe are rusted enough to where there is nothing to get a hold of. It looks like I will have to cut those and remove them from the manifold after it is off.
The studs that are broken I figure to either put a double nut on, or weld a nut to them to remove.
It looks like the driver's side will have to wait til next week to do. I can see the EGR pipe is going to be fun. I may just price a new one before I start that side.
As far as the Y pipe to manifold nuts, I usually heat them and hammer on the next size smaller socket (you may have switch between metric and standard to find one that will work) I have about 95% success with this technique.

I recently did some exhaust work and was working with the Y pipe and yes, I found that metrics fit better than standard. Going down the exhaust and even the shocks, I had a metric on one end and a standard on the other to get a good fit.
Still, I've taken a good look at the exhaust manifolds and I don't envy having to work on those studs. I would just ruin my day to have a broken stud staring at me on a Saturday afternoon.
I used a 13 mm, 12 mm, and a 7/16 6 point socket so far. I have one stud left that is giving me fits. I can't drive a smaller socket on it, so I am in the process of grinding it off. Of course, I had to pull the starter to have enough room. I also took the sway bar off, as I can see the bushings need replaced, and there is metal to metal contact.
As far as the Y-pipe stud nuts, there isn't enough left to put a smaller socket onto. I already tried that. The nut is barely bigger than the threads on the stud. I looked at the driver's side, and one nut is missing altogether! The other one is holding by whats left of the flange on the nut. It does look like it is leaking there too.
