Are there any tricks to removing badly rusted flange bolts to the cataalytic converter? Or do I need to cut off on one side and drill it out? If I need to cut & drill, are the bolts made of special material that would requirer tools other than a typical hacksaw and metal drill bit?
From the ones I have dealt with the bolts are nothing special, but it helps having a good quality saw blade and drill bit to use. On some earlier rangers they used to press the bolts into the flange so they may not fall right out once they get cut off. Not sure if they still did that on yours though. Should be able to get through it with a drill, punch and hammer. Have fun!
Thanks for the info Rangerman Stan. I decided to cut the bolts off on both sides of the cat flange (the other falnge rusted off completely). Because the flange on the cat is rusted to about half the original thickness, I decide to buy 2 two-side flanges from auto zone ($5 ea.) and put one on the cat exit pipe right up against the flange and the other on the pipe leading to the muffler - then bolted them together. Seems to have worked fine, but there is no flex in the system. I'll have to wait an see what happens without the flex.
You can get universal flex pipe for that, to help with vibration and what not. It's
available in regular pipe sizes for $5-$10, depending on the length. Also, you can get
the small fiber "factory" type too, but it's usually more expensive ($20-$30), and use
regular exhaust clamps to install it. I had to go that route with my 89 ranger because
it was too rigid and it broke my hangers. Good luck.
