The small block Ford is probably the most compact production American v8 engine. In some dimensions it is actually smaller than the 4.0 liter v6 (non-OHC). This would be the best choice in an American v8 to transplant into an Aerostar.
The 4.6 liter modular engine has the outside dimensions of a Boss 429, and will require much more cutting to fit into an Aerostar engine compartment.
Indeed, the 302 isn't exactly a bolt in to the Aero, but it's quite compact for a V8 (I was suprised when I got mine and first measured it), especially when stripped down to just bear bones running minimum (and no fuel injection).
All engines will sustain damage when overheated. Some are more easily damaged than others from overheating (Honda). That's why you should prevent it from happening with proper maintenance.
My impression is that the SBF v8 can tolerate more overheating than the 4L v6 before the heads warp. The water passages in the v6 heads make it much weaker than the v8.
