My truck is an '89 F-150 XL, I-6, and Borg-Warner 4 Speed Manual. About a year ago my clutch springs rotted out and I ended up having a new cluch installed. I figured after 16 years it might be time for a new clutch plate anyhow.
My problem is that the truck is becoming more and more difficult to start. I have to pretty much stand on the clutch pedal to engage the clutch sensor in order to start. Also the clutch pedal does not want to fully return after being released. To do so requires some upward pressure from underneath the pedal with my toes.
Is this a sign of air in my hydraulic system or something else. Any comments or suggestions would be appreciated.
Yeah, firewall flex is annoying. Easily solved with a 1/4" plate bolted, or welded to the firewall, with holes bored through (bi metal hole saw!) for the actuators to pass through.
i have the same problem, i thought it was my pedal cluster was bent. does anyone have pics, or a link? i tried the search but i don't think its working right now. thanks

Do you have mechanical linkage to the clutch, or is it a hydraulic clutch? Had a similar symptom with it sticking on return stroke. The master cylinder was bypassing. The whole shebang went out on me at once. Master, Slave, TO, and disc.
Had the alluminum plate holding the pedals crack on an 88. Threw the pedals out of allignment and safety switch on the clutch was hard to engage-doing same thing yours is
That following weekend I investigated the firewall flex issue and found that my support bracket was in good condition. I investigated a bit further and found that the bolt that holds the clutch pedal in place was a bit loose, allowing the pedal to have some play. It seems obvious now and I feel a bit sheepish for not discovering it sooner. Thank guys for all of your help.
