I have a 2004 deisel F250, 6.0. It was surging while cruising at any speed then it would sputter for 5 to 10 seconds. the # 8 injector was replaced and the EGR valve. The problem is still there.
the check enging light has never come on and the dealership is picking up nothing from the diagnostic. I am clueless as to where to go from here.
today it stumbled like it wanted to stall out at 15 to 20 MPH. If I am cruising at 55 it holds at 1500 RPMs. when I feel it surge it races to 2000 then sputters like it was miss firing.
Have you had the FICM wiring harness recall done? My truck (04/04) would surge at highway speeds, but not to where you could feel it, just hear it. But then one day, she stalled six times. The next day she was in the shop and they replaced the wiring harness and the connectors to the EBP and ICP. Since then, I haven't had an issue.
The wiring harnes gets chaffed and causes all kinds of problems.
Check your oil level as well. This engine is very sensitive to oil conditions. Make sure that you are not in an overfill situation. Oil level should be at mid hash mark on the dip stick. If you had an injector leak you may have "made" oil with fuel in oil. Sometimes techs can overlook the simple stuff. Well, anybody can for that matter.

I had the EXACT same problems. Surging, stalling occasionally. Very scary at times. I have the wiring harness recall done and no problems since. Just a note: My truck was in the shop 5 times trying to locate this problem. Tech could not isolate or duplicate the problem. Talk to service writer and let him know that your problems are as described in the harness recall and ask politely for them to focus on finding the chafe or replacing the harness entirely. They can fix your problem. It is most likely the wiring harness, IMHO.
Well I have an 03' 6.0 and after a weekend trip I noticed me truck surging, it even did it at a light the motor sounded like a diesel then it would get real quiet like a gas motor then back to the diesel. They found no codes but the tech replaced all the common parts , EGR, VGT, some vavle asy-modulator and actuator asy, and he made note about cracked vanes and egr being the main cuase. You know what happen to the old school diesels when all you did is change the oil, fuel filters and drive the truck for 300,000 miles
to answer some questions, the recall was done but I don't know if the FICM wiring harness was replaced, or the mod to protect it was put in. like I said the #8 injector and EGR were replaced and it still surges and sputters. What really boggles me is the check engine light never comes on. ?????
It is in the shop right now so the mechanic can take it home tonight. (they couldn't find anything the third time I took it) It was surging so bad going in I almost rearended someone getting there. everyone is okay, and the guy must have liked it because he said I was #1.
hopefully it will get cleared up this time. it is all warranty work so you all know that will take some time. thanks again for all the help.
cthehentz...Are U ever right. I had an Olds with the last Mr. Goodwrench block before they discontinued them and that motor ran and ran and ran. It never failed me. The trans finally gave out and I gave it away with peeling paint and a sagging headliner. But the motor was perfect!
yesterday was a bit hectic. they have had the truck 2 days and the mechanic took it home. Ford called and said they verified the problem but wouldn't get to it yesterday.
they are ordering something for the throttle that conects to the gas pedal.
I was told the diagnostic found nothing, but they did find an (irregularity) in the throttle wiring. Anyone here know what they might be talking about?
bye the way, if Ford promises you a truck as a loaner, they mean a 3 cylinder KIA. (they don't have a bed on them)
its fly by wire,meaning there is no physical connection (throttle cable-linkage) between the pedal and the motor. on the pedal assembly,there is a throttle position sensor that sends a signal to the motor what amount of fuel/air to deliver. there may be a problem in that circuitry.
