I have also experienced this "cough" which appears to be the Turbo. I have noticed it pulling my 33' HR 5th wheel on level ground and running empty on hills. I have a 2004 F3250DRW SC build date 9/03. I just had the emissions recall which they also reflashed it. I am going to make another appt with the dealer next week and see if they find anything. They have been pretty good up to now. Warranty expires in January and I would like to get it taken care of. Kind of scares me if I am towing.
jimth - I suggest you do as I did. Know in advance a local highway where you can duplicate the problem. Then load up your trailer and insist their tech ride with you with his portable computer. When I tried to describe the problem at their shop, they basically shrugged their shoulders and said they had no idea what it might be. With the tech in the passenger seat, the computer plugged in, we drove about 2 miles, hit the first hill at 65, it "coughed", computer said EGR, back to the shop, about 30 minutes later I was on the road with the problem gone.
I had the coughing issue while pulling a trailer on the highway everytime I started to go uphill. I pulled over, disconnected the EGR value (first time I ever tried this), and it immediately solved the problem. I have an 03, 6.0, FX4, Supercrew.
I have a 05 6.0 f-250 4x4. Towing uphill at around 60 and the turbo dumped. Scared the hell out of me and the guy next to me, lol. Next week the engine light came on. Took it to the dealer and they replaced the whole turbo assembly this week. I have not towed with it yet, I will let you know if it happens again.
I have a 2004 6.0 with a Banks 4in. cat. back exhaust, predator tuner
(always in tow safe mode), and an amsoil high flow filter. I have had no issues in 21,000 miles. Most of miles are towing between 4000 and 10,000 lbs. My 99 PSD did have a similar problem when "chipped" and towing a heavy load on long grades. If I let off on the throttle some, the cough would go away. I assummed it was over boosting due to the chip. I have 3 friends with 6.0's, 1 with an 02 Duramax, and 1 with an 03 Cummins, and non of them have had the problem. Good luck with your dealer, hopefully they can straighten it out for you.
We just purchased an 04 F450 6.0 automatic. It's begun to exhibit the cough being discussed here. It's still under warranty. I hope I can convince the Dealership to address the problem. It is spooky when you're going up a grade. I don't want to be stranded in the desert. EGR valve, how many of you had the p[roblem solved by replacing that? This truck just turned 30,000 miles.
Patty Jr - If you can easily replicate the problem on the highway, do as I did and insist a Ford tech (mechanic) ride with you with his portable computer. Or do as Power Stroke 7107 did. Disconnect the EGR valve and take it for a drive where you know it will do it. In fact, as we were pulling back into the Ford lot, the tech that rode with me said he should have disconnected the valve while we were on the highway just to see if it would stop the problem. Fortunately replacing it did stop it.
Thank you. I'm taking it in to get the exhaust pressure sensor replaced. It's under recall. Armed with this new knowledge, I'll see if I can get them to address the cough.
I like this truck very much. It's what we need to tow our 5th wheel as it is so heavy.

I took my truck to dealer last week to have them check the turbo cough. They run all the diagnostics and ended up replacing the turbo. I towed with it last weekend and never experienced the cough. I will be towing more on Memorial weekend. I will keep my fingers crossed.
I need to chime in. My 05 has the cough while towing. The dealer has replaced the EGR, Turbo, EBP, ETC ETC ETC. Just had back to dealer again with the same issue, cough, cough, while towing. I have asked Ford after nine separate times to replace my vehicle and requested for DSB.
On a side note, does anybody with the same problem(COUGH) have aftermarket exhaust?
