Throwing this out to get some feedback. I was thinking of making a dash cover out of thin aluminum. It would be hollow with some of that dense foam in the center. I would use aluminum just thick enough to hold it's shape. What do you guy's think about this?
Are you going to polish the alumnium? I would think if you painted it and it had any give to it the paint would eventually crack and peel off. Why not use the foam like your saying and covering it with vinyl or fabric vice aluminum.

I have redone the dash on a couple of my trucks. I use a thin sheet of foam and then then some vinyl. Use some spray adhesive to hold it all together and it looks great. I re-install the defroster covers and it looks factory.
