I just replaced intake manifold gaskets on my 92 explorer XLT. A new fuel rail gasket came with the Fel-Pro kit so I put it on as well. The injectors were really tough it get out. I put new o rings on and put it back together. The #4 injector did not seat right and sprays gas out at the rail connection. I took the rail off and want to know if there's anyway to make sure the injecotrs seal up ok? I also noticed one of the pintle caps has a hair line crack. Is it ok to ignore that or should I replace it?
Since no one seems to know about this stuff, I will tell you; don't mess with the fuel rail unless you have extra parts close by. As far as the injector pintle caps, no auto parts house nearby has them and they all tell you you can't by them. The dealer doesn't even have them. Only NAPA has the kit and it is special order for $48. Or you have to buy the whole injector. At $70 a piece x6 is a big deal. I found new pintles on ebay for $25. They are on thier way now.
I did an engine swap from a 91 into a 94 and I had a similar problem. I cracked a injector at the connection. I was fortunate enough to have 6 spare injectors from the donor engine.
I pulled them all on the engine that I installed, inspected tham, cleaned them and re-installed with new O-rings without any issues (except the broken one).
In future you may want to try a U-Pull wrecking yard. There are usually a wide variety of 91-94's available. All 4.0L engines with standard parts. A fuel injector would be about $5.00. I paid $20.00 for an entire upper intake manifold with IAC, DPFE, throttle body etc.
