last spring no 4x4 Lo or Hi. Tried transfer case shift motor rebuild. Cracked round actuator circuitboard. So got new aftermarket shift motor. Removed wires from plug didn't cut anything. This fall started to have this problem: Push 4x4 button. Rear module would click 7 times then stop. Kept pressing button over and over prob 50 to 75 times each time waiting for the clicking to stop between each press of the button. Then it worked for about a month. This happened 2 more times over Oct to Dec. I pulled apart plug at the shift motor, sprayed contact cleaner and then sprayed Corrosion block. Was working when I did this.
Last weekend got combo rain turning to snow. Needed 4x4. Pushed button nothing except this time I was getting 2 clicks from the control module. later that day I tried it again and was getting the 7 clicks again and again tried the push the button until your finger falls off. Started working again. Didn't need 4x4 at this point. Rain and snow gone. Kept testing each time I started and stopped vehicle. Two days later back again with not engaging.

Yeah the Draco web site has some stuff to electrically test per Dr Bob. Of course you can always try the rest button on the bottom of the controller. It almost sounds like a bad sensor in the shift motor assembly - the one you broke on the original unit. Just because it's "new" doesn't mean it's good. If the controller does not know where the motor is, it will not actuate the motor. It only knows location from that radial sensor. I'd try reset button, then electrical check at the connector (might need a helper to push the dash buttons) then I'd take the motor assembly apart again if all else fails. Be sure that the 3/8 OD plastic bushing is installed on the stop at the back of the worm gear. http://draco.acs.uci.edu/explorer/
