my dad owns a '84 merc cougar with i think an 8.8 dana in the back...sound right? anyways he gets a very noticable roaring sound from 20mph+. he replaced the thrust washers in the spider gears after finding one cracked and no difference. the gear oil was normal color after 100,000 and no chunks anywhere in there. all the gears look normal. we also checked the backlash which came out within specs. i'm thinking pinion bearing b/c the sound doesn't change at all when you're in the gas or letting the car slow itself so it's something constant. the axle bearings also looked ok and the shafts loooked like they had normal wear. got any ideas or checks i can run? don't really wanna pull an axle outa the yard unless we have to. thanks for any info
well he wasn't able to break the pinion nut with a cheater bar so i told him to use the impact so we're gonna try today and see what the bearing feels like and then pull it out and take a look see.
If the pinion bearing is bad then the pinion will have movement and if you can not move it don't remove the nut unless you understand how to reset the bearing drag/pinion load again.
Did you check for bad axle bearings? Did you check to make sure the carrier bearings were good by prying on the carrier, up down and side to side?
I jusy replaced the carrier bearings in a 8.8 axle that had a whine to it. If caught soon enough you can save the gear set but if not then the gears may always have a whine to them because of the improper wear pattern that developes from the bad bearings.

A real easy way to break the pinion nut with a cheater bar is to put a pipe on it and position it so that when you push the vehicle on a flat surface and the yoke rotates, the cheater bar contacts ground or car bottom as as pinion rotoates in the correct direction to lossen nut and the mass of the car hitting this "stop" will break it loose everytime if you do not have a impact availible.
