Rethread or replace
My options are 1.get a rethread tool and rebolt this will be the cheapest.
but I question this due to its ability maintain its integrity or ?
2. just replace the whole joint and use a locking nut this time.. ?
the threads are compromised so its either replace or rethread..The balljoint is new and gave no sign of going bad just detached luck it was local and no kids in the car.

carter pin ect..the allignment was done.The only thing I can think of is miss align created pressure on the bolt.

I'm curious if the part you used was cheaply made.....
The reason I ask is that several years ago I got a couple of tie rod ends for one of my Aeros. I will not mention the brand on this group, but they were so cheaply made I was afraid to use them. I took them back and bought from another branded store. They were about half the material of the original equipment and had no zerk to them. Boots were not included.
Could be you just got a bad one from the factory and it just managed to slip through. I'm not sure about the misalignment, but I guess anything is possible.
