Cool On-Going problem

Alright, I am having a bit of a problem over and over again. It all started in July of 2004. When my engine is under a load (in gear) there is a noise (sounds like an exhaust leak) coming from the LT exhaust manifold. I took it apart and found that the EGR tube was damaged. I ended up replacing the manifold and gasket and the sound went away. I am now hearing the same noise 10,400 miles later. I know it is the same problem, because it is the EXACT same sound, coming from the EXACT same place:-( Any ideas of what could be causing this problem? Or anything I can do when I re-build it again to stop it from happening again? Any help is appreciated! Thanks!

What type of *damage* did you find on the tube? If it's corrosion internally, I'd suspect that for whatever reason there is not a lot of flow in that tube and that condensate from the exhaust is corroding it.

I honestly cant remember 100% since it was about a year ago, but I belive it was internal! Like I say, it was a while ago, and I kind of over looked how it was damaged because I just wanted it fixed. Now that it is re-occuring, I am sure when I take it apart again soon, I will look at it more closely. But, my question is, where would the condensation come from and how would I stop it?

Well, you really can't stop it. That steamy vapor you see comming out the tailpipe on any vehicle on a cold morning, well, that moisture (vapor cloud) comes from condensation. It's driven off as the vehicle warms up. There's nothing you can do to stop it, assuming you don't have other issues. I assume you don't as otherwise you'd be talking about them.

Many years ago I removed the AIR pump on one of my cars. Bad/dumb move. A few years later the manifolds that fed the air from the smog pump into each port on the exhaust manifold rotted out at the high points. Ditto on the tube from the smog pump to the cat converter. Moisture was collecting at the high points; there was virtually no air movement to dry the steel tubes out, and cancer set in. And yes, I got multiple exhaust leaks while traveling about 250 miles from home. Therefore, I'm wondering if you're getting sufficient flow through your tube and wondering how it failed.

Well....... I hope I am getting sufficient air flow? I mean, how would I know if I am not getting a smooth flow? Now correct me if I am wrong, but I should have better air flow all around because I have a K&N intake system and a helix power tower (throttle body spacer). But, there is one thing that I could think of as a possibility...... Could the O2 sensor be malfunctioning and sending mixed signals to my engine? I dont know, I am stumped.....
