I recently bought my '96 F250 4x4 with 120k, and did the intake, 4" exhaust, and Edge Evo. Now I'm getting a trans slip code and the trans temps are up to 220* just running down the highway with the camper on the truck, and the temps go up to 230* around town. The cost of one of the bad *** tranny's from BTS, ATS, or Monsterbox is a little more than I want to spend. The local trans shop that we use regularly for our used cars (I work at a Ford dealership) will R&R and rebuild the trans for $2500-2600 including steel planetary, upgrade the OD cluches, do some pump modifications, and use a 3 disc TC, and whatever he does to do a real good upgrade.
I haul and tow around 9000 lbs, and I really like running the Evo in extreme mode with occaisional full power blasts (yeah baby ). I won't drag race this thing, and while I might eventually add an IC, I seriously doubt I'll ever upgrade the injectors. If I go this route, and have him do the rebuild, my question is what parts do I need to make sure he upgrades, and what's worth spending the money for? I don't mind spending a few hundred to get good stuff, but a few extra grand I don't have.
Check out Swamp's Diesel Performance and see what they put in theirs, it'll give you an idea of what should be done. May be worth the extra $1000 for a top of the line tranny, especially with only 120k on your truck. If it were me (and I'm about to have to do the same), I'd go with Swamp's or BTS, just my 2 cents.
Whichever way you go with the trans make sure you up grade the aux trans cooler. the E-4"s make a lot of heat under a load and the factory coolers are not up to the job of keeping things cool enough to give long service life. I have the biggest Hayden I could get for my M/H Have not seen temps over 170 deg yet but I also have the deep cast alum pan from yourcovers and that also helps......

Very good point. The stock coolers are definitely not up to spec...
I also just bought a 96. I am going to do some trans upgrades before I use it. Go to "freewaytransmissions.com" and click on the red "ESE" logo in the bottom right. Seems to be a good idea. Cost is $99. If it works it is well worth it. I am also replacing the cooler, valve and springs, TC, and whatever else is worn. And I am going to synthetic fluid. I am not racing, just using it for work. I also tow almost everyday. So it has to be right.
I have the biggest Hayden cooler, and also kept the stock cooler, so that should be enough cooling. One of the reasons why I was concerned with the higher temps without much of a load.......time to do the tranny.
I've searched around, learning what I can. I'm curious what info I can glean from the experinces of this great group of PSD owners.
After going though rebuilds from local and national rebuilders, I ended my transmission woes with a rebuild from Ford. New cooler, filter and electric fan to make this one hang in there for awhile.
