Rattling when '04 Expy starts- Problem Identified.
It is definitely the AC compressor, not the leveling system like Ford told us. We were driving without the AC yesterday, my wife turned turned on the AC and it made the exact noise that we have been experiencing on start-up.
I'll let it go until it has 35,900 miles and then have them replace the compressor.
When did your truck start this problem and how many miles now??? I think I have the same problem but it only does it at cold start and it doesn't do it all the time yet. Thanks for the info.
Yes you are correct about the A/C compressor. My '03 Eddie Bauer 5.4 has done it since I drove it off the lot brand new. I have test driven numerous '04s and '05s, and guess what, they do it too. Even my mother's '04 Navigator does it. I honestly have gotten used to it, and at 33,000 miles, I don't think it does it as much as it used to. However, my A/C blows ice cold and doesn't freeze up like some, and I'm in humid south Ga. so it could freeze up all the time, but it doesn't, so I'm thankful. My friend's '04 XLT doesn't make the noise as much, but her A/C cuts in and out on the highway, sometimes it just blows a little cold air; unlike mine that blows cold all the time. So, I don't think I'm going to rock the boat on this issue, because with my luck, they'll replace the compressor, and then it will not blow as cold, or cut in and out like my friends; that would definitely be my luck. But if it makes you feel better, every other one I have cranked up has made the exact same noise.

Our '04 exhibits a very odd (not sure I'd call it a rattle) noise occasionally after a cold start. Sounds like the A/C clutch is slipping/partially engaging.
My 04 expy xlt has the same start-up noise when the a/c or defroster is on and according to my ford dealership this is normal. As for the freeze up of the a/c on the highway, there is a TSB on this problem. I recently had mine repaired. Check the TSB's listing for the part that needs replacing.
