im gettin ready to convert my 96 f150 4x2 E4OD to 4x4 and im not sure which transfer case to use. I know thw BW 1356 came on these trucks but its a little pricey. I was wondering what other options I have? The truck will be used for moderate wheelin'. Also im gettin the axle for the swap out of an 89 bronco and I'd like to overhaul it before installing it in my rig. I wanna replace the brakes, manual hubs etc but what else do i need to get it in decent working order before installing it?

The optimum t-case would be a New Process 205. It's a big, cast iron, 160+lbs, gear drive, bulletproof t-case, but you'll need a different crossmember just to hold it up. You might look for a NP 208 (chain drive) or perhaps a Borg Warner 13-45 (chain drive). Both are fairly easy swaps fpr the 13-56 and less costly.
As for the front axle, it will help your 4wheel ability to install a limited slip, but that's optional. Might want to change out the axle u-joints, and replace the axle pivot bushings. Just make sure the gear ratio is the SAME as your rear axle!!!
Replace those pivot bushings while it is out, and maybe the ball joints too. It is too bad you live on the right coast, because i have a 205 I would give you a deal on, but shipping will kill you. If you are never going to upgrade this truck from moderate offroading, you could get by with any transfercase ford put in the trucks. The 205 is king, though.
having a real hard time finding a transfer case...all the junkyards around here want like 400+ for the 1356 and all the np205's i see on ebay are for chevys and don't look like theyd work...or would they?

you should just get a DIVORCED 205 ford, that way you wont need to touch your tranny (I dont think you can bolt a t-case to just any two wheel tranny), and you can mount it where you want for optimum angles and shaft lengths

Ide go with the divorced t-case setup...if you make it where the drive shafts are the same length (front&back), and if you where to lose/destroy your rear shaft, you could switch it out for the front drive shaft. Ive already had to do this with my old 74 with a divorced t-case, i love it.

the tailshaft only or do you need to change out the inner splined tailshaft too, the one that actually fits into the t-case, which will require a complete disassembly of the tranny i believe. I dont know for sure but maybe someone else here will know ( 2 and 4 wheel drive should be different)

You'll have to replace the output shaft (splined shaft, inside) from a 4wd tranny.
The few we've done one 3 spd auto's it looks like you can just cut the output shaft down that goes into the tailshaft and a tcase will mount. Never tried it. but lay em side-by-side It the 4wd shaft looks just a tad shorter.
the divorced NP205 case is the route I'd take. Just for the easy of tranny work. Plus good used 2wd trannies are every where if ya blow one and you'll still be open to swap in a mated tranny/case if needed with a donner truck for shafts.
Look in the tech articles of this forum. You'll find an article where they installed a AO tranny to a 78/78 bronco with a NP205. it tells what needs trimming on the AO tranny to mount the 205 shift rods. It's a AOD but should be close to the same mounting as yoours since they had the BW1356 ect cases.
Ford used the same round 5 bolt pattern on all cases. So a 1356 adaptor for your tranny should mate a NP205.
having a hard time finding a divorced 205. theres a member on here willing to let go a 205, 208, or 1345 for 50 bucks a piece, says theyre all in good working order. if i was to go the 205 route, what would i need to support that beast once its under my truck? jeffsbronograveyard has a crossmember for the 208, and im kinding leaning towards buying that one just for the ease of installation. i just want to be sure these t-cases can be bolted up to my tranny before i buy one ya know?
