Ok... I just purchased brand new '05 6.0 PSD... Going up medium grades at exactly 58 mph and slightly accelerating in OD, so as not to kick into lower gear... rubbing/barking sound coming from the under front left... Sounds to me from this forum as an EGR problem? Any harm to engine from this? Or just a frustrating experience? Lovely Ford field service rep says this is "normal" but they're working on a fix... Well if it's "normal" why they working on a fix? Ugh!

Mine does it too. I got the same reply after a couple of contacts to the dealer. They didn't believe me at first and thought I was talking about the flutter when you let off the accelerator. It felt good when they finally acknowledged my complaint. They told me that they were shooting for january 15 to have a fix. I was told that software was the cure. I figure the current software wasn't communicating the right stuff to the EGR valve.
With mine the engine would seem to cut in and out rapidly untill more power was applied and it kicked into a lower gear. It was the same senario as yours, except that it didn't have to be a precise speed. It could be 65 or 75. The common thread was that it had to be an incline, in od, and power being applied, but not enough to kick it out of od. It has been 4 days now and the problem has not reoccured. It looks like the egr valve was the culprit in this case.
Mine goes away too when I accelerate to down shift. Same thing, slight cut out. What elevation are you guys at. Im at 5500 feet. It seems that cooler temperatures and elevation have something to do with it maybe.
We do have a lot of hills but elevation is not over 100' I would imagine. Also temp has had nothing to do with it. It 1st happened to me in Tenn where it was kinda cool but it also happened quite regularly here when the temp was in the 70's. The dealership said the egr valve was sticking and replaced it. I don,t think it's a software problem since I didn't have a problem till 27000 miles. I believe it's simply a bad egr and needs replaced. They replaced mine and the problem went away. My truck is an 04 w/04 engine.
