My milage went from 16 to 18.5 by only adding a K&N air filter. I checked my milage over about 1200 miles with a standard air filter and about 1200 with the K&N. The K&N cost me $50 but will eventually pay for it's self. The filter only needs be cleaned and not replaced. I live in the country so most of my driving is hwy. Also my expy is 4x4 with the 4.6l engine.
Add headers and complete cat back-with high flow cats. I realize you probably wouldn't do this but,it does help along with 30 more horsepower.
If it helps mpg and I can see a gain in it then its worth it. I don't want to do a lot of work to it and not see anything. I do understand that might happen with any mod you do but thats a risk you have to take sometimes. About being able to do it... The only problem I have is time. The knowledge of how to do it is not the problem. Try work on the headers on my 67 LaMans. You would think there would be more room on a car that but after you have spent 2 days messing with them and they still leak you begin to think the stock headers were just fine.
I am just guessing an estimate but it looks like @1 mpg more-and I like to press the pedal a little harder. Also-fwiw-since you seem to know your stuff,my buddy mechanic installed the entire new system by himself in 6 hours! But my stock headers were only on for a few weeks because I had my engine replaced. I have Gibson ceramic SS headers/magnaflow cats/magnaflow cat back.
It always amazed me how people don't mind spending extra money on things that will same a few mpg, but they absolutely hate spending that same money on gas. It must be a mental thing, I have it too. You'd sure have to drive alot to have a $300+ exhaust system pay for itself. In my opinion, I'd rather just save my $300 and spend it on gas, lots of gas.

$1800?? Holy moly. You could almost buy a supercharger for that much. I guess I don't really know what +30hp feels so thats why I think the way I do. Someday I'll see the light...

~~~Supercharger,now your talking. I wish I had the dough, but a Procharger (recommended because of power and intercooler) with install is about $4000.

It’s not a mental thing at all. In fact it makes very good sense. For every 10,000 miles driven if you have an increase of 1 MPG at a $1.90 per gallon you will have saved $90.48. If you spend $300.00 to get that 1-MPG you will break even in 3.32 years based on 15,000 miles per year. If you have a 2-MPG increase at the same price for fuel you will save $169.65 over the same time. If you spend the same $300.00 you will get that back in 1.73 years still based on 15,000 miles per year. Let’s take it one step further…. If you buy a vehicle that gets 14 MPG vs. one that gets 16 MPG you will spend an extra $2,035.71 for fuel based on 120,000 miles. As the price of fuel goes higher these numbers become father apart. Yes it does make sense to spend a few $$$$ if your going to get a return with higher MPG. What does not make sense is to keep giving it to the gas station every time you fuel.
