Muffler rattle
Good News,
I took a service advisior out on another test drive, so he could here the rattle that has be going on for months and It made alot of noise, Turns out that the muffler case was rattling when I applied gas at idle and He climbed under and could see It moving. So they are ordering a new exhaust system. The service advisior told me he has never had a problem with any other expeditions. I should have everything finished next week as soon as parts arrive. I will keep you posted.

I just had the same problem last weekend on my 98. I climbed underneath and could tell that the muffler shield was vibrating against the muffler at idle. I yanked on the sheild to bend it away from the muffler a little bit and the rattle is gone. Hopefully your new exhaust is being installed under warranty.

2004 expo, 5.4, XLT sport.
The muffler has been making this noise for a long time , but the dealer could not make the noise happen, so they were dragging there feet about replacing the exhaust system. Anybody else have a problem like this . The heat shield was fine and not hitting or rattleing. I am still waiting for the parts to arrive.

I had the same thing on my 2004 Expy. Started once in a while then more and more. I wrote a post on this.

They will only change the muffler and the pipe welded to it.Not the tail pipe which is a relatively short piece.
They called the Ford Tech hotline and they were aware of the problem.
So far no noise since.
