ok. the blower has been weak for some time. coming on only occasionally.
today i took it all apart. and turned on the fan, it seemed to go the same speed, no matter what setting it was on. so then i took out the resistor, or whatever its called. reostat? i dunno. anyways it looks like 3 springs, and its mounted right above the fan motor on the housing in front of the heater core...
well, only one wire on the leads to that resistor was hot. and at the high setting, the fan motor truns on, even without the resistor being plugged in.
this would lead me to believe the fan is ok, and the resistor, or reostat, what ever its called, is bad.
The blower motor will run on high without the resistor pack. When you change to lower speeds the resistor pack acts as a voltage divider and lowers the voltage on the blower motor and the motor turns slower and you get less air.
When you say hot, I take it you mean there is voltage on one pin. That is correct. Keep in mind I don't have a diagram in front of me but I think I can remember most of how it operates. By changing the blower speed selector you bring in one, two, or three of the resistors (spring looking things) into the circuit. On High you bypass the resistor pack. One of the other pins is grounded depending on which speed you are using.
Put your volt meter across the two wires going to the blower motor and adjust the blower speed selector. You should see different readings from 12Vdc and down. If you do then the resistor pack is good.
Replace the fan, It's shot. The one on my Wife's van did the same thing. Id have to stop the van, Get out, Open the hood and slap the housing to make the fan work.
It would work fine until we stop the van. Had to do it again when we start it up.
There is also a dent in the dash where I could some time hit it and the fan would start working.
Replaced the fan and haven't had a problem with it in 5 yrs.
yeah, sometimes i could slam the door and it would fire up again. but for me, hitting the dash just made me look like i needed anger management counciling, never worked to start the fan. ha ha

Change the fuse first. I had the same thing happening to me and changed the blower motor, only to find out that the fuse had a hairline crack and would make occasional contacts.
the junkyard blower i put in my last aero lasted 2 years. for $10 thats not bad. the new is ony like $40 but I enjoy going to the junkyard! its like a wal-mart for aerostar parts!
