I have a 2003 Excursion with 18,000 miles that has been leaking coolant out around the reservoir cap. I occasionally pull a 27ft travel trailer with it. Leaks more under load and when run harder. Have had into Ford Dealer 3 times now. First time it dumped all over the air filter minder sensor and caused it to blow apart. (Ford has a new redesigned sensor that is reinforced)
Went on a long trip from midwest to Colorado and lost approx 1.5 gallons of coolant by the time I returned home. Ford has replaced the rad cap and tested for leaks to no avail.
However I have heard this is not an isolated case from another source. Supposedly the boost pressure is leaking past the head gaskets into the coolant system causing the overpressuring problem. There is supposed to be a new redesigned head gasket to cure this problem.
mine is at the dealer now, i had the same problem. it leaked under extreme conditions, towing heavy loads up steep grades, and also with a predator installed. i had it to the dealer several times with no luck. they couldn't duplicate the problem so they couldn't figure out the problem. i took it to a different dealer, the dealer that i bought the truck from, and they couldn't find anything either. they called ford and was told to change head gaskets and egr cooler. they started on my truck wednsday, hopefully will be done early next week.waiting on head gaskets. if gaskets are on backorder, that could mean there are alot of trucks with the same problem

Was it overfull like many or was the cap unable to hold the pressure or did they just go to the hardest repair first ?

mine was not the cap. i replaced the cap, didn't help. took truck to dealer last week, they ran all their test, called ford rep, and pulled motor out. i saw the motor today, they had the heads off and found pits in the head and on the block where the heads bolt on. looks like i'm gonna get a new motor
