Unhappy Intercooler completely shot...

Since last wednesday, Ford has replaced the Turbo, gone through the top of the engine and now has decided the Intercooler is shot...

Anyone else have the turbo and intercooler replaced yet? They said it happens in 1% of the trucks.

Glad it's still under warranty, but not so glad it runs out at 36k miles on that stuff since I'm at 26k in 10 months.

Well the turbo's covered up through 100K; not sure about the intercooler, we've actually just been pondering that very subject.

So what exactly are the symptoms of your truck, and what led Ford to declare that a "shot" intercooler was causing them? The intercooler isn't much more than a bunch of tubing and fins really, and I would think a problem with it would result in a really loud hissing or whistle or whoosh or something.

Is it possible they meant the EGR cooler? That sits up on top of the engine and puts coolant near the intake air, so leaks there would be a Bad Thing.

I've heard the turbo isn't part of the drivetrain and it's only covered to 36k?

The symptoms I experienced was water spots all over under the hood on the right side, tons of white smoke billowing out the tailpipe and the water temp shooting to the limit within 3 minutes of the white smoke appearing.

I told them I thought it was the head gasket and they said first the turbo was gone, then the head gasket may be gone, and now they say the intercooler.

Needless to say, my truck is in 100 pieces at the ford place with them not having any perfect idea as to what went wrong.

The printed Ford 100K Powerstroke warranty explicitly includes the turbo.

That sounds a lot more like the EGR cooler than the intercooler! I think something got lost in translation from tech to service writer (or whoever you spoke to.)

Are the 6.0 intercoolers also watercooled?????? Don't belive I've ever seen that except MAYBE on a VW and not even sure about that. I'd have to SERIOUSLY question a bad intercooler. I'm sure there is some percentage of just plain failure, but I'm leaning with the side that said EGR cooler--especially with the white spots all over under the hood (probably antifreeze?) Who is your dealer??

The exhaust on the EGR is routed through a passage in the manifold and metal tubes that are surrounded by engine coolant. See http://www.backglass.org/duncan/ps60...l/ps60_037.jpg
But I don't think the CAC is water cooled. Think it is air cooled. I runs in front of the radiator.

WOOOOO!!! Some dealers are clueless.. Hope it all works out. How long have they had it?? If this isn't the problem you might want to try a new dealer.. Unless you have another means of transportation because it sounds like by the time they actually find the problem you will end up with just about a new engine...

They've had it since last wednesday and say to expect maybe next wednesday before I get it back -- they got me a freakin' ford focus to drive in the mean time compliments of the dealership -- haha now that focus is a screamin machine! haha
I wish they'd give up and hand me a new truck to ruin again

I love these dealerships that give out $12,000 rental cars while they work on our $45,000 beasts . I think I would tell them that I need a truck as a daily driver . Heck if I wanted a go cart I would have bought one .

I agree. What was described does not sound like an intercooler problem to me.

Seems like since it's under warranty, they are going to replace as much as possible to get money flowing into the service dept

crappy ford techs cant put things back together nearly as well as the factory. remember that when u let those "parts changers" hack ur truck up. they will ALWAYS take the shortcut and u will have a piece of junk by the time they are done with it.
a little piece of wonderment from a man thats been there, i was that junk changer at one time, and know many...... watch ur back

Not to start a war or anything but while my truck is at the dealer for a couple hours today, they gave me the equivalent in an 05'. Sorry guys.. sounds like bummer dealers out there. To be honest, I think my 03' has more short run power. Maybe it's me..
