First off I would like to thank everyone on the board for their posts. I have learned alot about the Aerostar already from reading numerous posts. In the very near future I plan on purchasing one and hope that you can help me out with some questions that I could not quite find answers too.
1. What options are available from the dealer for the 94-97 models that make them more valuable/worthwile. (I am planning on getting an AWD 4.0L)
1.2 Specs of rear and front gear ratios? Were there different options and how can you tell?
2. What problems should I look out for when test driving an Aerostar?
3. Would an Explorer/Ranger instrument cluster swap into an Aerostar? (They look the same w/o Tach so I think it would be an easy swap)
4. Has anyone swapped an Explorer EB seats into an Aerostar?
5. How tuff is it to put in Captian's Chairs into the second row (besides seat belts?
6. What kind of maintence intervals am I looking at for Tranny, transfer, ect.? (besides the brake warpage problem with Fords)
6.1 Are there any after market brake disks for the Aerostar that help with the warpage? (slotted and drilled?)
7. Has anyone swapped rims from an Explorer/Ranger? (which ones work?)
8. How much can an Aerostar tow? (in the future I plan on getting a small camper)
9. Is the E-AWD controled by you or by the computer?

well i got a few of your answers i own a 93 with a 4.0 an awd . when it comes to brake pads i dont buy 1s with lots of carbon in them such as raybestos . over the years iv found that a cheaper brand is better then the big names an will save my rotors more . some times u have to try a few brands to see whats best for u . i do lots of driving its my work an personal so it never stops. from what the manual say is u can tow up to 4400 #s an from some of the loads iv had in the back of mine i can beleave it can without a problem .the awd is controled by the computer an u cant try an fool it either by disconecting the front . i tryed it an it cost me lots of money so heres a few answers to your questions maybe some other pple will know some more for you g/l

Rotors are cheap at NAPA cost $27.00 each and use the regular pads. I don't even turn mine just change them.
Chairs are easy and make sure you get the pedistal.
Just buy a EB model and you got have the stuff already.
Problems to look for are Upper ball joints, Rotors, Rear springs sagging, Window Motors are weak, AC Compressor can be a weak spot, The Power steering pump whines no matter what I have tried.
