I have a 91 4.0 Aerostar ,which has been behaving it self,till yesterday.
I went to start it,to take the kids to school,click click! No starter action!
So I said ,oh the battery is eight years,old I'll get a new one! New battery
installed,still click click! Well the starter silenoid must be bad, so I installed
a new one,click click. It has to be parked where I can't,get under it,to
check the starter connections,bad luck.Has anyone had a problem like this?
Any help or suggestions would be nice. What should I look for now. I'll have
to push it to my frame lift,so I can get under,to look at the starter.
Thankyou for any suggestions.

1) Clean out the battery connections with a wire brush, even with a new battery.

2) If that doesn't work, get a hammer, crawl under the van and tap the starter a few times. If you are lucky, it'll start up.

3) If not, towing is the only option. Remember to replace the starter after that.

Happened to me once, and I got to step 2 when it decided to start up. Even though mine is a 93, we make very frequent short trips around town, ferrying our kids here and there. With 4 of them engaging in different activities, that's a lot of short trips. That's why the starter got burned out eventually, due to frequent starting. My guess is that you're doing the same thing.

Wiggling the wires on the starter works sometimes if they have got corroded.

I cleaned the battery cable clamps with a wire brush and checked all
terminal connections,I could reach from top side! Still click,click!! I don't
understand why this happened so suddenly? No for warning,drove van
home with out any problems,and then click click. I will try banging on
the starter with a mallet and see what it does?Thank you for your ideas!!

Sounds like your starters burned up, if you can hit it with a hammer and it starts you know that it's bad. When you get a new starter, don't buy the murrays, autozone, ect rebuilt cheapo, they burn out in just over the one year warranty, buy a new starter from ford, more expensive, but much less hassle in the long run. That's been my experience at least.

Red face Starter problems 91 AWD Aerostar

Thanks for the hint Copper 90680,about tapping the starter with a hammer.
I used a dead blow hammer(filled with buck shot) and got it to start. I now
have it up on my frame hoist (lucky me) I find a lot of oil seepage from the
engine. It won't start unless I bang the starter with the hammer first. I'll
have to pull it, I guess! I was wondering why so much oil drips,its always been a
clean runner,doesn't use oil etc. A while back, I noticed my power had
diappeared,it felt like a plugged muffler. Went down to my friendly muffler
shop and they found the cat converters were bad. Ford wanted $1508 for
new ones. The best I could find on the net was $1209,way too much!! My
friendly muffler shop made up a cat converter from scratch for $160.
The power was back the Aerostar felt like new again! Next a new starter,I guess. Sure glad I have my frame hoist,would not like to have to change
the starter,with Aerostar on stands!!!!!! I only have about 127,000 on
it.
