Transfer Case Grind

Have the 205 transfer case in a 77 F150. With the manual hubs locked, the transfer case shifts fine into 4H, but when I let off the accelerator (only doing 25-30mph), I can hear gears not meshing in the T-case. If I hang on to the T-case shifter, I can feel it as well, but as soon as you hit the gas, it goes away. The fluid in the case is good, but what's the deal? The truck hasn't been used alot.

Check chain deflection. Can be viewed through the fluid level plug. I believe the spec is 1/2 inch deflection, to much and chain can jump and it really tears things up. Check it out and good luck.

There is no chain ina 205, is it all gears. Probably a bearing in it. I would buy a rebuild kit, only 120 somthing from broncograveyard.com. I would rebuild it, i bet it is just a bearing that has too many miles on it.

This might be a dumb question, but to rebuild the transfer case, do I need to pull it out of the truck? I'm guessing yes, but figure I better ask. I was kinda thinking it could be a bearing that isn't throwing things all the way. Would there be an additive to add to the fluid to loosen things up for now, then rebuild it in the spring?

I wouldn't use a bandaid, try looking in the junkyard for a decent 205 and rebuild it, this will make your down time only a couple hours to pull the tcase and then replace with the rebuilt one.
