I recently pruchased a '96 F250 PSD with a 5sp. The problem I'm having is that I can't downshift into 2nd until I'm going less than 10mph- above 10mph it grinds like mad. It also ginds upshifting into 3rd gear if I move too quickly between the gears. Everything else with the tranny/clutch is fine. My question is: Is this normal for the Z5 tranny's, or should I be looking at the master/slave cylinders? Or something else? Fluid level in the clutch master cylinder is full.
There are 220K miles. I assume the previous owner did some towing since there's a 5th wheel hitch. Everything else about the truck says it's been well taken care of. Once it's in gear everything is fine. It almost feels like the clutch is not disengaging far enough for smooth shifting in those two gears. Is there a way I can check the master/slave cylinders without just replacing them? Possibly air in the line?
Another thing to consider in addition to the synchronizers is the clutch pedal. There is a small plastic bushing in the eye end of the rod that comes out of the clutch master cylinder (into the cab, toward the pedal) that often wears out. Also the shaft that runs parallel to the firewall that the clutch pedal attaches to sometimes has failed bushings. A very small amount of play here will not allow the clutch to release all the way.
Double clutching and revving the engine well past the needed RPM when trying to downshift may help - that is what I have to do until I get my transmission, clutch bushings and clutch replaced.
