1990 Aerostar - Heater Core Gasket is impossible to get the core in with the gasket on . Will it affect the system? Maybe I could cram it in after the install? Thanks for any input.

Well, on the one I changed the core was a little smaller. So I just wrapped the gasket material around as well as I could and put it back.
I think the biggest issue with using the gasket is to force the are to go through the core rather than around. It sounds like your core is a little larger. If it was me I'd try to trim the material to make it fit.
Otherwise you could find some other material to pack around the core. Do you have any old foam rubber or styrafoam that you can trim and pack around the core? You want something that will direct the air but not damage the core by rubbing a hole in it.
