I have an '03 Expy. I get a grinding noise from the transfer case when I switch from 2 wd to 4 wd while moving. This initially occurred at high speeds, such as 75 mph, but is now occuring at all speeds, such as 30 mph.
Dealer tech thinks it's normal.
Anyone else out there with a noise when switching to 4 wd?
It' perfectly okay to shift on the fly to 4wd high. You have to shift to or from 4Low while in neutral and stopped or it won't engage.
Factory manual says you can shift back and forth to 2w or Awd or 4 High at any legal speed. I"ve done this now for six years and 120K miles without a hitch.
I had a similar problem - turned out to be the front differential. Drained it and refilled with Mobil 1 synthetic gear lube and it's been fine ever since.
Funny you mention that -- I was driving up the street, going 25, and I thought I heard/felt an unusual amount of road noise. So, on a hunch, I switched from 2wd to 4awd, and after a few seconds, I heard the loudest, nastiest metallic clunk I had ever heard! I thought the tranny was going to drop out (or something else large and expensive)!
Argh! The dread 'clunk' when switching from 2wd to 4awd! So, I dropped it off at the dealership on Saturday - didn't pass go, didn't collect $200. I told them to check out the rumble strip feeling/sound when turning corners from a stop (yet another telltale '03 item).
Blarg. So, I find myself driving a gold Ford Windbag until I get my truck back...
I'm taking the truck back in today. They told me that it might take a couple of days due to parts, etc. :-(
What is the rumble strip issue you mentioned?
I had a noise occur when I backed out of my driveway, and turned the wheel a bit sharp (I didn't think it was too sharp). They lubed somehthing, and it seems to have gone away. Told me to grease it once a year.
I can't remember exactly what the rumble strip feeling comes from (I've read way too many posts on this stuff and it's all blending together). But I think it has something to do with the differential.
We'll see what they say about the transfer case (still at dealer)...
Excellent! I hope mine goes the same way -- it's been in two weeks now (dealership says they haven't gotten the clutch pack yet), and I just want it back fixed.
