Mine were rotted out, and I ended up welding in panels. However, I strongly considered using much heavier steel to incorporate rock sliders as I've damaged my cab bottom in rocks before. I came across a picture of a super duty with the cab corners modified to be angled up in the rear, for off road use and no factory bed installed. I can't seem to find it again.
What's your rationale for not using standard patch panels?
Oh you're absolutely correct about the poor design. I did somewhat emulate the rocker design when I did mine. I used stock outer skins but the floor structure was gone too, and I had to remake that from scratch. Just have to get creative.
on my 02 i cut out all the rot, treated what was left with ospho and let it dry.
i than filled the area with closed cell foam. when that dried i formed it to look like the stock cab corners and covered the bottom 12 inches of the cab with bed liner.

Almost anything would be better than what Ford did.
I have a couple/few days before I decide how to go...still hope to see some non-Ford shapes.
Now you've done it...asked about my rationale...this makes me seem like some nut-job.
I think the stock cab corners are a rust-sucking bad design. I think they are just for looks, and are stupid.
Ford did a really cool thing with their galvanized open-bottom rockers...then, screwed it all up with the foam-filled stupidity of cab corners.
The sound deadening foam was not a great idea but then again they are in the business of selling new vehicles. They didn’t care about it holding water and causing rot. Not only that but your 1990 F-Series truck is 33 years old. Sheet metal is not going to last indefinitely. The guy that repaired my cab corners and outer floor/rocker panels replaced the metal with standard patch panels. No foam was put back in the corners.
Why couldn’t you do the “standard” repair making sure to treat the metal inside the corner and add a drainage hole?
