My first thought is your flywheel is either too close or slightly too large. the tooth count might be correct but even a minor difference can cause issues. I'm thinking when your starter engages it's either bottoming out or meshing hard against the ring gear. in other words the starter is trying to move away and since it can't it breaks.

When you put the new starter in I'd block the bendix out with something and put the starter in place . see if it fits nice and flush or if it's being held out or sideways.

You have a manual transmission truck bell housing and a car flywheel. I understand the imbalance part with a 410 engine. I thought there was some difference between a car and truck flywheel though. Maybe something to check.

Very possible. minor differences is all it would take.

I have a friend that put a 410 in a truck that was the same truck that I have and he never had a starter issue.

I'll see how this one goes. i did buy a new flywheel.
I dread buying a different brand and replacing it but like you said, just a minor difference could be the cause.

440 gave good advice, try it on more than one spot on ring gear.

Since it works I suspect you could modify things enough to make it work okay.

You may need to make a spacer to back it out, or you may need to slot the holes to let it move away from the ring gear. but we're talking minor adjustments I would think.

The truck is a joy to drive. This starter issue was totally unexpected.

Are you getting a starter for a 360-390 pickup? because with this bellhousing and flywheel that's what you have now. FE blocks are the same but the 410 car set up may require a different starter. I'm not sure.

Is the starter drive sticking in the out position, like engaged, or will it retract.

They appear to be all the same.

It sounds perfectly normal every time I start it.
And then all of a sudden I go to start it and the drive breaks when it engages.

They looked new last time. I haven't had time to take the starter off yet this time.

I don't have the one that's broken right now off the truck yet. Hopefully Monday.
I have a starter on my 390 FE with a broken ear like that too, but I'm still running it. Interesting
