np208 problems
my transfer case had this strange problem where it would pop out of gear while driving, usually while slowing down. It would then make a horrible grinding noise and the only way i could get it back in gear was to stop, put the transmission in neutral and shift to four-low and back. it never had any problems in 4-lo, just during two wheel drive. I took the T-case out yesterday and tore it down for inspection, but i could find very little wear on the parts. the only wear i can find is on the retaining plate of the planetary gear assembly. it has a plastic "guide" for the range fork, and the plastic on it is burned up looking and worn down a whole lot where the fork contacts it. Does anybody think this is the problem or am i looking at a bigger problem?

I had a lot of rattle comming from the TC shifter, and it was caused by the CV joint, right behind the transer case, being completly worn out. The drive shaft didn't spin balanced when it was worn, and caused the TC to jump around and pop out of gear.
