I have a 2001 f250 manual locking hubs, only time the growling noise is when 4wd is engaged it's not the hubs fluid levels are good could it be the knuckle or front differential? Its almost as if it drags the front driver tire occasionally and the noise is constant while driving
I'll second the u-joints. Check your axle joints and your front driveshaft joints. There is a double cardan joint as well in the front driveshaft, but it is hard to check that without removing everything. Just pry on each joint and see if there is play anywhere.
Also check for play in your front axle pinion, and don't eliminate the possibility of a worn carrier bearing inside the differential. If you are due for a fluid change (30k-60k miles), then it's a good time to check your old fluid for metal.
I agree with the amp comment, I bet one of the smaller gauge wires coming off the battery cable is corroded inside, have you tried the new motor not bolted up and see what it sounds like vs hooking it up directly to the battery to see if it sounds different
not exactly like you said. more of a "bench" test not with the 6 pin connector hooked up. if it were a smaller wire corroded or frayed, how could it be found?
usually if you bend them you'll see some white dust falling out or you will break the outer shield, the wire might be bulging out from the corrosion, first place I would look is right at the wire to end connection and work my way down.
shoot some pictures of the battery area and the connections and post them.
regarding the 4wd actuator aka hub lock solenoid: if the auto hubs have been changed to manual, is the actuator still a factor? does it still function? it has an electrical connector and two vacuum hoses on it.
