A lot of great questions/info here between Jack and all the other posters. I don't believe in some of the procedures of "bulletproofing"....I've read (could be wrong) that the EGR acts as a blow-off valve to a certain degree, and removing it could actually increase the risk of hg failure.

If you have to tear into it then my suggestion would be to change out whatever you can while in there (coolers, stc fitting, egr hose, etc). These guys will set you on a good path.

It was a blown head gasket and I went ahead with the bullet proofing since the head gasket needed repair anyway. All in all, I think it was about $6k (I’m away from home this week and don’t have access to the receipt). The truck is running great now. Worth noting is that in addition to the emissions light going on and off intermittently, the turbo use to make a high pitch noise upon acceleration. Since bullet proofing, both issues have been remedied.
