I bought this axle from clist a few years back. I cracked it open and put freshy oil in. It wad last year in big bear I when I broke a joint. They removed the yoke to get the broken bolt out. I asked them I they installed new sleeve..etc. They said they "counted the threads"...not much I can do now but hope for best. Can't afford rebuild..plus, they said they removed the cover for some damn reason and replaced fluid...my ****!

You can try cranking down a bit on the pinion nut to get the clearance. If you didn't have LARGE loss of material, you just need to step the pinion out a bit.
I asked your locale and ratio because I have a stock sterling looking at me if I turn my head but your too far away to consider that.

Appreciate the offer, Denny.... With minimal to nun debris, think I'll roll with it. Hopefully it don't leave me stranded to far from home or Chets getn a call ..got ur all buttoned up with gasket and just finished doing donuts in the cul de sac. Neighbors probably thinking, I still have 1 screw loose

The pinion gear is being pulled rearward and causing the marks on the case. I would take it all apart and install new bearings/races/crush sleeve to spec which is usually ~20-25 in/lbs rotating force on new pinion bearings and install new carrier bearings while in there. Good time for a TrueTrac if you're considering it. you may need new gears if the pinion is chewed up.

Found a thread on using a crush sleeve eliminator(ford 9" works perfect). Also, never did like his my truck towed with 3.73 with my zf6. I'm always in 4th.
So, in meantime, would it be ok to tighten the nut? From what I'm gathering, there's to much for/back movement of the pinion..

I think that what you're missing here is that the crush sleeve is for setting the pre load on the bearings, not for setting the pinion depth, which in this case looks far too deep. If the pinion can be moved back & forth then it was either never torqued up properly in the first place or something has changed dramatically since. Either way, I would be starting from scratch & checking everything before reusing.
