This forum has been a lot of help so I figured I'd start documenting what I've been doing to our X. Here are the spec's
2004 Excursion XLT 6.0 PSD purchased in July 2014 with ~110k.
It's in overall good shape but need some basic fix'n to make me happy. So after first buying it I started amassing parts to bulletproof it. Here is the list of what I did
HPOP
EGR Cooler
Oil Cooler
ARP Studs
Ford MLS HG
IPR
Thermostat
Glow Plugs
Glow Plug controller
Coolant Filter
Running Gearhead 8k tune but will probably switch to SRL+ soon.

Now I'm starting to focus on the suspension and steering. I've picked up a set of new Rancho 9kXLs and have them installed on the rear. Still the blown old ones on the front. Also picked up a Hellwig bar for the rear.
I've also stock piled everything to rebuild the front end sans brakes/rotors and a steering box. Tie rods, drag link, ball joints, u-joints, axle stubs, needle bearings, all the seals, etc. Also have a leaking inner seal for the front differential which will get changed out at the same time as the rest of the front end.
Getting a cylinder contribution code and SOMETIMES it stumbles at idle and the injectors didn't look to be in great shape when I had the thing apart. Most of the screens were blown and I just didn't have the extra cash to replace them. I'll probably get new motorcraft rebuilds on the way to me before we hit a road trip here in June.
Anyway, I'll post up more as I make progress and thanks to the forum for bothering with my stupid questions along the way.
Spent yesterday out working on her. Tore into the front end, replacing the needle bearings on the drivers side and replacing the drag link. Now the steering wheel is all out of wack, but I'll go in for an alignment tomorrow and have that fixed.
Today was looking at the axle code and it's a C1, which is a 3.73 limited slip. Was that an option for the '04s and/or is it pretty common? Just kind of curious. I was surprised to see it was a LS rear diff.

Thanks. I'm not sure when it had an alignment last (not since we bought it in July) and we are getting ready for a road trip. It can probably use one anyway.
I just had mine aligned when the new steering box went in. Looking good so far! Where you headed? We are headed to TX at the end of June, back home and then to South Padre Island to visit my wife's family. Safe travels.

Just got back from a >3000 mile drip across the US. We left from Denver, headed to Indiana, then to Washington DC for a couple of days, on to Delaware, to St. Louis before headed back home.
Noticed on the drive out to Indiana that the X seemed to be misfiring and the SCT was showing contribution errors on cyl 4. SO I found a diesel shop in Indiana and they diagnosed #4 injector as failed so I had them replace the entire side with OEM Ford rebuilds. All seemed well for a couple of days but then it seemed to start misfiring again, again showing cyl 4 as the contribution error. Happens only after it is good and warmed up, never when it's cold. Guess I need to take it in.
Also noticed a lot of rust on the roof I need to have cleaned up I guess. It isn't under the bars but in the rain channels and near the hinge for the glass.
