CPS MOUNTING HOLE???

O.K. Have any of the brothers encountered the following?
A while back I removed my CPS sensor bolt to change my sensor. Well, I noticed something odd looking against the bolt head. Further inspection indicated I had approximately half of the threads from the hole attached to the bolt. This housing is aluminum. The hole is a drilled and tapped blind hole. I was able to use another metric bolt with additional length to catch the remaining threads in the hole. However, I am very reluctant to install the bolt with much of any torque and noticed recently the bolt had loosened up, possibly causing some intermittent lose of power issues I have been experiencing.
So have any of you brothers run into this issue and if so how did you resolve the problem? I have a couple ideas but would like you folks to chime in. I know that if you drill the hole out for a heli-coil and drill too far through the aluminum housing you then have to pull the engine to replace the housing. So, what say youins'?

You could determine the depth,

Use a bit stop, and then insert a heli-coil, nut-sert, thread-sert, ortime-sert.

I would go .0625 less than the determined depth and drill the remainderwith a flat faced bit. You may wish to use brass in the event you ever need to get itout to repair it again without too much issue. The brass should do well.

Or

Another option is to fill the hole with a bonding / hardening epoxy whichcan be taped.

A stop would be my first choice, along with a bottom tap.

But just in case things get out of hand, be sure to change your oil after you start it up.

Worst case you drill all the way through the front cover. If you do that you end up with a hole going all the way through and it's the end of the world. Or not. The CPS mounts in a hole that goes all the way through the front cover and it doesn't spew oil from the opening because of an o-ring. You would need to make other arrangements to seal the hole. Probably RTV since a copper crush washer would change the spacing of the magnet in the CPS. Loctite also has some products that are designed to seal fluids.

The real key is if you drill all the way through, make sure your bolt isn't so long that it contacts the cam gear. If it does that, all bets are off and the motor is likely coming out.

I thought I had some pictures of the inside of a front cover I could share, but I can't seem to find my gallery for some reason. I'll look to see if I still have a front cover laying around tomorrow and snap some photos of it so you can at least see the other side of what you're drilling into.

Not really odd....he said it was an old issue in his first post. Looks like he's getting around to addressing it.

I have the same problem on my Ex. Mine is from 2011 and I need to do the same fix.

I meant the problem seemed odd to me, thus curious if it happened twice or same problem that can be lived with. Seems you have the same issue and 3 yrs so seems it can be lived with. Is this a common problem with these mounting threads? I changed the CPS on my 94.5 several years ago and have a spare now for the 2002. And the last line of your signature might be one of the best "tips" I ever seen ;-)

I've changed many a CPS in my trucks, my Excursion, son's truck, and my daughters truck, but I have never had this problem.

The last time the CPS was changed on the Ex was when this problem reared its head, and I actually happened to be in Arizona at Spring Training when it occurred. When my wife called me to tell me about the problem, I knew immediately what was wrong and a buddy whom I trust with my vehicles, helped me out by changing the CPS in the Ex for me, since it's my wife's daily driver and she couldn't wait until I got home the following week.

It wasn't anything my buddy did, it just happens.

I really need to get new threads cut, but I'm hesitant and keep putting it off because I'm skeered I'ma gonna mess it up!

Hey guys,
Just got back in town. And I completely forgot about my previous post until you reminded me. The mounting bolt has obviously done well up until recently. I am looking at some work in that area in the near future - Melling oil pump, a new harmonic damper, possibly a new water pump along with the CPS mounting hole repair while that area is cleared out. I appreciate all the suggestions and plan to keep you all posted of how it turns out, especially since there are others experiencing similar problems. Thanks again for all you guys do on this forum.
