taking the DPF off tonight, i was able to get everything unbolted and all the rubber hangers undone. But i can not get the DPF to break free of the downpipe. the flange is undone i tried spraying some WD40 around the DPF and DP. tried shaking it loose but no luck. anyone else have the same issue doing the deletes.
Never had an issue with that part, pull off the tailpipe end and let gravity do the work?
it is its hanging completely off on the end, im putting a delete pipe on so it is unbolted at the end of the DPF and its kinda hovering off the ground.
No issue when I removed mine. I could see it getting stuck with rust if you live in an area where they use a lot of salt on the roads. I had over 80,000 miles on my truck when I deleted. You should be able to break it free once left overnight with the WD40.
One way you might try is to drill through the pipe on the DPF side of the joint, slide a long bar(extension), screwdriver or something through it. That will enable you to hit the bar(or whatever) towards the back of the truck and hopefully breaking the joint loose. If you ever need the DPF again, just weld up the hole.
well i got it off. i had to use a tow strap with a come along attached to my wifes explorer and pulled it off worked great. got the delete pipe on.
However now i have another issue. went to put the block plates for the EGT sensor and broke a bolt off on the exhaust side so i just unplugged the two red plugs and left the egr pipe on for now. hopefully the shop down the road can fix it.

I had some difficulty with the manifold end EGR bolts myself. Too late for you now but need to take it slow, add penetrating oil, work back and forth without forcing. After mine came out I could see aluminum strands on the bolt threads indicating galled threads. I only had 42000 miles and I would think the more mileage you have the worse t could get. Moral of the story - if you plan on deleting in the future, remove the bolts and add never seize. You'll thank me in the end!

could you elaborate more on how you got it out, not sure i completely understand. what happen with me is it came out about half way and then broke off. i was doing this while it was snowing white out conditions so when i get better conditions i think if i can get the pipe off i will be able to get a hold of the stem with a pair of pliers, hopefully. but i will probably need to track down another bolt first. i plan on driving it but being very careful.

Back out bolt until tight without forcing too much and breaking off (spray penetrating oil), tighten back up a turn or two and repeat. If you are careful and patient you will be able to get a little more each time you back out the bolt. Eventually the bolt should come on out.

Could weld a nut on the top of the bolt pretty quick if you have a welder
