Usually on tow truck push bumpers. A pipe bender is less then $100 from northerntools.com and handles up to 2 inches.

Round tube is better sometimes then square tube because of noise and wind resistance at highway speeds. Though on an older truck that gets 10 mpg I do not think it makes a difference except for the whistling sound.

Very cool, its always neat to be able to say "yea, I made that myself". I've seen the guards made with the square stock and they look like total crap in my opinion. Buy a pipe bender and you'll become addicted, they are awesome. Next thing you'll know you'll be welding up tube buggies...

I didn't like the shape of die-bends, so I bought Sch.40 weld Ells and made my corners out of them. You can see it in my sig link.

yeah ,i already have the pipe benders and in my opinion the bends arent very good on pipe there is to much flattening of the pipe even if you work the bend out over a larger area .the sch.40 elbows are a hassle as well if you want smooth corners you have to fit them up with no high- lows and all the welds have to be ground smooth. ifound that the pipe bender bends 1" heavy wall square tube better than pipe.i dont have the winch bumper blasted or painted yet as i am still coming up with ideas for things to fabricate on it like recessed HID lighting, jack and shovel storage underneath.i want to post pics, unsure how to upload to this forum.what have you all built on your trucks i need more ideas

Hmmm, tubular bumpers which serve as holding tanks for on-board air, winch bumpers (nothing fancy), cages, skidplates, all sorts of sheetmetal (shrouds and such), current project is some custom ladder bars using heim joints that won't limit articulation but eliminate axle wrap. I just finished the design stage for these but they'll be plenty trick. Tossed around the thought of duplicating the design for stockers and selling them but figure the markets already flooded by stuff like that.

I would like to hear more about the ladder bars.thought about it myself, dont really now where the connection points are to be placed.i own a welding company and can fabricate almost anything if i have seen it built, or i get the right insight on the product.
i am new to 4 wheeling so never built anything for trucks before.

Okay, here are the old home jobbers:

The new ones main body will look pretty much like these, with the main exception being the axle mounts. These, as you can see, form around the tube and they are tightened down with a back plate which forms around the tube from behind. The front mount point mounts to a bracket welded to the frame. The new ones will have a heim joint on the front mount, and in the rear, rather than wrapping around the tube will have two heim joints that will bolt up to an axle tube mount which will be welded into place. It will end up looking a little like how they mount four link suspensions. I have the ladder bars bent, so they come up off the axle tubes so as not to lose ground clearance. Most ladder bars suck sweaty goat nipples in the ground clearance department. The heim joints are the ticket for lateral flex, another thing most ladder bars don't have. When I get the joints and get around to finally welding them up I'll post a pic. Hope this helped.

These were only 1 1/4" with 1/8" wall. I put @ 6" of solid stock in the tube ends where they mounted up though. I kinda thought they might fold but they held up to everything I threw at them, and if they can handle what my truck can put out they can handle anybody elses. I figure with the new trick ones if I threw down the welds pretty and powdercoated them I probably could sell them for coin...but I dunno, I'm pretty content just tinkering around doing stuff for myself. Either that or I'm too lazy to crank them out

i hear you production welding is a hassle, do you have anything stiffining up the area where your 2 pipes come together and make your radius i couldnt tell from the pic, this is where i would be most concerned about failure under punishment

There is a little light plate on either side to strengthen up that area. The old set in the pic were pretty much booger welded, but the welds still held up fine, so the newer ones will be even stronger. I'll use tube for the inner struts too; the square stock did the job but I think tubular would be more aesthetic. Who am I kidding? One look at my truck and you can tell I don't much care about aesthetics.
