97 E4WD stuck in 4WD
Had to run 10 miles down a mucky road and the 4WD really paid off. The trip home was fine but the E4WD would not pull out. Heard and felt big clunking on the transmission shifts and when up to speed, about every 4 seconds it felt like it was trying to shift out of 4WD. Pulled the fuse that support the E4WD and the transmission just spun without appearing to be in gear. In addition there is no Park any longer, have to use the emergency brake while in 4WD.
Is this a MAJOR or minor problem ????????
I thought it may have been the connectors (possible water or muck) . Pulled them, shot them with connector cleaner and did not work.
One of the guys mentioned that maybe some Water/sand/mud made its way through the breather tube at the top of the transfer case and mucked up the works.
Don't quite know how the E-transfer case works. Can only imagine that there is a motor or solenoid. Anybody know?
I will be taking it to the Ford Dealer tonight and am fearing the estimate.
How much would a new/rebuilt transfer case cost?
The transfer case is a pretty simple affair, easy to rebuild if necessary. Last time I checked, a rebuilt unit ran around $1200 from www.drivetrain.com/
Mud/moisture on your transfer case speed sensors may upset the controller but I doubt if you could pull enough mud into the transfer case through the vent hose to cause the kinds of problems you are experiencing.
Let's hope it turns out to be something simple. Please post back with your findings.
LATE EDIT: I was just over on Ebay and found this used transfer case among the Aerostar listings:

They say the transfer case is hosed. $1500 and may have some damage to the Transmission but can only tell once the transfer case is replaced. UG !!!!!.
May be looking at a $5000 bill to get this crate running again.
Just wonder why the transfer case blew, doing what it was supposed to do in the first place.
I wonder if DANA would be receptive to hearing from me on their TC28.
