OK, V10 it is.
The Ex will be replacing my Jeep TJ that sits most of the time because of its poor fuel economy. I have a comuter car that handles my 50 miles-a-day work round trip. The TJ is my work horse around my house and farm. I use it for towing a trailer and hauling firewood. She has been a very good vehicle with no major issues except that she is showing her age with rust in the normal places. The Ex will be assuming these duties as well as help moving the family around to reduce the drive time on the minivan.
I have come across a private seller on AutoTrader with a 2005 Ex 4x4 XLT with the V10 and 91000 miles. The seller wants $12800. I have not had a chance to see it in person because it is 75 miles away. What questions should I be asking about the engine and powertrain...axles, transfer case, etc. The description says it was used to tow a 34' camper.
So, besides the obvious questions:
major repairs
major accedents
body - chassis condition (rust?)
interior condition
What else should I be asking? Anything to note (good or bad) about the 2005?

There are some cosmetic differences on the 2005, but no major mechanical changes. Many people get confused on this point, in 2005 Ford went to coil springs on the super duty, but NOT the Excursion. The front end features a different grill, headlights and bumper which many people find more attractive.
There may some interior differences as well, in late 04 they went to a wireless headset setup on the RSE (if it is a limited, odds are it has this) and I believe the stereo head unit will be the later 6 disc changer as well.
your list above should cover most stuff to look at. An 05 is pretty rare (not very many made that year) and the lower mileage is probably worth the money. However, just to put it in perspective, I bought my 03 January 2011 with 165K miles for 10,500. Mine is a 6.0 with a good history.
I looked at a 2005 with 115k miles. The truck is in great shape except that it is missing a manifold stud on the drivers side rear port. This is the only one that i could see. I could not hear an exhuast leak. Should i be worried about the purchase? I do not know how long it has been missing. How much am i looking at for a dealership to repair...replace the missing and check the others.
If you are gonna spend 12k on truck. Stud replacement is small. But look at all studs...corroded? Rusted? Call shop and get a price then use that in your negotiations.
Alot of the exs on the market have frozen hubs. I am not worried about fixing them after a purchase. But, why is it that Warn does not make replacements for the 2005 model? Warn stops at the 2004 model. Is there a manufacture making manual lockout hubs for a 2005 ex?
They'll fit, they just assume that since the Superduties changed things in 2005, that the Excursion did the same thing. I.e Superduties ran 1999-2004, Excursions ran from 2000-2005.

So when ordering the hubs, I can assume the hubs for the 2004 axle will fit the 2005 model excursion. Does that mean the vaccum needed for the auto unlock is not needed with the warn replacement hubs?

Correct, no more vaccum needed. You choose whether it's locked or free, the only purpose the switch serves is to actuate the transfer case.

You could probably just rebuild your auto hubs. I do it 2 times a year since I don't really use my 4 wheel drive anymore since my move.
It goes without saying, but see if he has service records and check the fluids. Especially the tranny since he tows.

Bro, did you notice that it was made with a 'special service' package? This is not a problem, per se, just want to make sure you noticed that and its okay with you.
Have you seen it in person yet? It could be stripped down a bit for police work, DOT, county workers, city works, etc.... not that that is a bad thing, just sayin'. In fact, it might have some real good stuff like a rubberized floor instead of carpet.
If it WAS a service vehicle, try to find out about the idle-hours that may have racked up on it. That can be a source of hidden wear-and-tear on the engine, even though it might have very low MILES.

The family who owns it is the second owner and they purchased it with about 20K. At about 50K the transmission what rebuilt and they have the transmission shop's certification of repair. They have put another 50K on the Ex since the repair. They have not done any considerable towing, it has only been a people mover.

No, I don't think you should walk away. Unless you live in a state that has an inspection that checks that (we have someone on this board that just went through that) you probably won't ever (or for a very long time) have to get it fixed.
Are you serious? The missing stud is what my buddy said was the down fall of his V10 in the F250 he had. So you are saying if there is not an exhaust leak and I am not in an emissions testing region, It should be ok?
